Hello,
Bird won't start. Turns over, seems like no fuel. Connected to Tunecu and got the P0460 DTC code (fuel level sensor circuit malfunction).

Fuel gauge reads empty but tank is full. Bike has been sitting for a while with fuel in it. Victim of covid and life getting busy.

Bike initially started and ran. Went to start next day the problem occurred. Removed air filter and sprayed a little quick start in and it ran for 2-3 seconds.

Reset the code and tried to start, no luck and fault came back. Should I go and perform pin tests as in manual or something else?

Hi John-
Siphon the gas out, lift the tank, take photos and disconnect everything (don't forget vent hose in rear with its two clips). Having shop manual is a huge help. Sending unit has 4 bolts, might be gummed up.

Main bung under there has 9 nuts to remove pump assembly with its conveniently located fuel filter attached inside tank.
You and everything you own will smell of gas for a few days. Women find it irresistible.

Thanks for the quick reply. I have never removed the tank. Is siphoning the gas out the typical way to remove gas or can I remove a hose first to drain?

Fuel line automatically closes when removed (see manual), so siphoning is only way. I used a siphon hose with a squeeze bulb from an auto parts store, siphoned 4.5 gallons into a big 5-gal fuel bottle racers use. That's about 36lbs of gas....
Bear in mind that gas vapor is heavier than air and will be spreading out in search of an ignition source.

Seems that check valve is in fitting. I'll order a sensor seal to be on safe side (T2401225).

If this helps any, here's a shot of fuel line, two electrical connectors and vent tube under tank:



Connectors can be a PITA - For large white pump connector, insert small flat-blade screwdriver tight against inside of slot to release clip. Squeeze black connector to remove, lift tab on white portion to remove from bracket.

And here's the fuel filter you might want to go after, too. Pic is stock assembly before pump/filter replacement:

While you're in there, I'd renew the flexible rubber hoses. Costs pennies and would avoid the problem I had where a perished hose inside the tank was messing up fuel pressure. Took me ages to diagnose as there were no fault codes and I had fuel flowing. Just not enough under load.

Hello,

Got the tank off and fuel level sensor out. Sensor didn't seem frozen or having its travel restricted.
I put an ohm meter on it to see if it had a short. The resistance increased and decreased when I moved the sensor from beginning to end of it's travel. I did notice it had some dead spots along travel stroke. See picture. I don't think it was meter connection.

I'm thinking sensor is shot. Thoughts?

Replaced the fuel level sensor and the DTC code cleared on its own. The sensor looked pretty corroded.
Bike still won't start. It will run for a few seconds if I spray quick start in the throttle body.

It seems like it's not getting fuel. I'm wondering if it could be the fuel pump. I would think another code/ fault would show when connected to Tunecu. Although I didn't see a specific code for fuel pump in the service manual. Do you have the link to the fuel pump you used?

I also seem to remember hearing a whine when turning the ignition on. Now the only noise I hear is low click every few seconds coming from injector area.

Thoughts, suggestions?

Parts suppliers I deal with no longer list the fuel pump - no number in parts list or diagram. Was $400+US last I checked, now it's gone.

Same pump used in a variety of vehicles and available at any autoparts store, part number E8335 (from Biker_Bob) will work, pump I purchased was E1606.

Hello,
Just got the fuel pump assembly out. It's a hot mess. The fuel pump baffle has turned into a sticky ball around baffle material (thick steel wool). The fuel pump strainer is shot too.

I'm going to call tomorrow and try to order the below parts.
T2404775 fuel pump baffle w/hose
T1240 fuel pump cushion
T1241097 flyleaf (wire)
T1240991 strap fuel filter
T2401843 strap fuel pump
Strap bolts
T1240330 fuel pump strainer (found one on ebay $9) see below link

Very surprised at the amount of corrosion on the fuel pump assembly. Tank looks good though.

Would you have a picture of the fuel pump baffle? The above picture cuts off baffle. Thanks again for your help.
